Reverse Engineering of a Large Petrochemical Compressor Gear
Measurement, Repair, Reverse Engineering, and Replacement Manufacturing for a Damaged Large Compressor Gear
A large gear in a German-brand air compressor used by a petrochemical customer suffered tooth breakage, placing the equipment at risk of extended downtime. Because the original replacement part had to be sourced from overseas, both the higher procurement cost and the long lead time could disrupt the customer’s production schedule. With the original gear already damaged and replacement parts difficult to obtain, the project required more than reproducing its visible dimensions. Precise measurement, tooth profile and lead analysis, reverse modeling, and reconstruction of the manufacturing specifications were required before a reliable replacement could be produced.
To address both the urgent restart requirement and the customer’s long-term spare-parts needs, SC Gear repaired and reground the damaged gear while simultaneously manufacturing a new replacement gear. Through material and heat-treatment verification, precision tooth flank grinding, and quality inspection, the project helped restore equipment operation and established an alternative to long-term reliance on the original overseas supplier.
Problem
The customer needed to restore operation quickly while establishing a reliable long-term replacement solution.
- Severe tooth breakage on a large compressor gear
- High cost and long lead time for overseas OEM parts
- Production scheduling at risk due to equipment shutdown
Measurement and Reverse Engineering
The damaged gear was sent to SC Gear for controlled in-house measurement and analysis.
- Dimensional measurement
- Tooth-profile and lead analysis
- Verification of fitting dimensions and center distance
- Reverse modeling and engineering drawing preparation
- Confirmation of material, heat treatment, and manufacturing specifications
Repair and New Gear Manufacturing
To reduce downtime, SC Gear carried out repair and replacement manufacturing in parallel.
- The original gear was repaired and reground to restore operation
- A new replacement gear was manufactured
- Material verification, heat treatment, precision grinding, and related machining were completed

Quality Inspection
The replacement gear was inspected according to the project requirements.
- Dimensional inspection
- Gear accuracy inspection
- Heat-treatment hardness verification
- Tooth-surface quality inspection
Assembly Result
The new gear was successfully installed and checked during field operation.
- Normal gear meshing
- Stable operation
- Noise and vibration performance met operating needs
- The replacement met the transmission requirements of the original equipment
Project Outcome
The project demonstrates SC Gear’s integrated capability in large-gear reverse engineering, precision measurement, gear repair, and replacement manufacturing.
- Reduced equipment downtime
- Lower overseas spare-parts waiting cost
- Established an alternative to OEM replacement parts
- Improved maintenance efficiency and operating reliability
